DIY Western Rancher Hat Makeover with NEW Hat Stencils

DIY Western Rancher Hat with the New Essential Stencil Hat Collection

Melissa Miller from Miller Rustic Sawmill recently joined the Essential Stencil live to share a fun and creative western hat makeover using the brand-new Hat Stencil Collection. These designs are made specifically for curved surfaces, making it easier than ever to stencil rancher hats, ball caps, sweatshirts, and more.

In this tutorial, Melissa creates a soft western-inspired rancher hat using the Faith Moves Mountains stencil set, layered mountain details, and removable ribbon embellishments for a relaxed boho look.

Materials Needed

Step 1: Prepare the Hat

Start by preparing your hat and making sure the surface is clean, dry, and ready for stenciling. Melissa recommends taping off nearby areas if youโ€™re worried about paint transfer while working on curved surfaces.

Prepare hat for stenciling

Tip: Less paint is always better when stenciling hats. Offload excess paint from your brush before applying.

Step 2: Stencil the Wording

Position the โ€œFaith Moves Mountainsโ€ stencil onto the hat and secure it with tape. Using a mini stencil brush, apply paint with soft circular or up-and-down motions.

Melissa recommends holding the stencil flat with two fingers while working and using very light pressure to prevent paint bleed.

Allow the first layer to dry completely before adding a second coat if youโ€™d like a bolder finish.

Step 3: Add the Mountain Design

Once the wording is dry, position the mountain scene stencil from the same set along the lower edge of the hat. Tape it securely in place before applying paint.

Melissa used an off-white paint here to create a soft contrast against the denim blue hat. Metallic paints like copper, silver, and rose gold also work beautifully for western-style hats.

Important: Use separate brushes for different paint colors to keep your details crisp and clean.

Step 4: Decorate the Hat Band

Now for the fun part โ€” styling the hat band! Melissa layered chiffon ribbon with suede cording to create a relaxed western-inspired look.

She also recommends experimenting with:

  • Feathers
  • Vintage brooches
  • Fabric strips
  • Chains
  • Playing cards
  • Paint marker accents

The best part is that nothing has to be permanent. Keeping embellishments removable makes it easy to swap out styles anytime.
